Update…
I took a piece of plexiglas and molded a body amlmost the same way Zenta did…only transparant. Was the only thing i could get easily and it is paintable. But i am not sure, look pretty funny like this as well. Let me know what you think.
What kind of a setup did you use to mold the Plexiglas? Did you carve something first?

Actually i did some experimenting. First i put the plastic in a frame and molded it top down. This version i did it the other way around. Like you said i made a model a pushed the plastic over it, so the other way around. I put al connectingpoint in the mold and al leg connections in the ‘sandwichwood’ around the plastic. Only thing missing in the last picture are the SES-parts on the front i used mold the plastic to fit these as well. I used a how to call it in english…figure saw to saw it. Don’t know if this is the correct word for it.

Yes that’s a very similar way like I did it. I would recommend another material though. I assume you are planning to paint it?
Actually i am hoping to get my hands on some nice black lexan. For now this is what i could find. Opens a whole lot of new possibilities molding a body . Kare, you used lexan? And respect for your precision! I am having a hard time getting the picture on the piece and sawing it precisely.
I used 5mm ABS texture. Yeah, its kinda hard to make it precise.
The texture on your hex looks great! Perhaps i’ll find ABS in the future, for now i found black lexan! Jihaa… So i am going through the whole proces again. Keep you updated…
How are you guys transferring the design?
Often you can “tweak” a laser printer scale to get an accurate print of a part. Then attach to stock and transfer all needed coordinates (holes, lines, etc.). Arcs might be something else, but if they are true arcs (not splines) then also transferring the arc center should allow you to draw the arc with dividers.
“Pure construction” of the part on the stock is also possible, machinists basically do that all the time!
Of course, CNC is better, but I won’t tease you with that.

I made a dummy first and drew this one twice on a piece of lexan. In black it turned out like this:
Not perfect, but looks pretty good though.
It looks like you’ve got the transfer process down pretty good!
